Sean Tuemmler learned the Western hat-making tradition from those who refused to cut corners, and carries that standard into every hat that leaves the shop. If a felt blank has a flaw, it goes back. If a brim doesn't sit right, it gets re-steamed. We'd rather make fewer hats than make one that won't outlast you.
Selecting the Felt
Every hat begins with a felt blank — a rough cone of compressed fur fibers. We source our blanks from heritage mills that specialize in beaver and rabbit fur felt. Beaver felt, graded from 5X to 200X, is prized for its density, weather resistance, and silken hand. The higher the X-rating, the greater the percentage of beaver fur and the finer the finished hat. We work predominantly in 10X and 20X beaver for the ideal balance of durability and luxury.
Blocking the Crown
The felt blank is softened with steam until it becomes pliable, then stretched over a hand-carved wooden block that defines the crown shape. Sean works with a collection of vintage crown blocks — cattleman, pinch-front, telescope, gambler — each worn smooth by years of use. The felt is pulled down over the block and tied with a conforming cord, then left to cool and set. This is the moment a shapeless cone becomes a hat.
Shaping the Brim
With the crown set, the brim is flattened and ironed against a heated brim block to establish its width and profile. A standard brim runs 3.5 to 4.5 inches, though custom orders can go wider or narrower. The brim edge is trimmed by hand with curved shears, then the raw edge is rolled, flanged, or left raw depending on the style. Each fraction of an inch matters — the brim is what frames the face and defines the hat for generations to come.
Sanding & Finishing
The blocked hat is sanded in stages with increasingly fine grit — starting coarse to remove imperfections, finishing with ultra-fine sandpaper that brings out the felt's natural luster. Between passes, the hat is steamed and brushed to raise the nap. For beaver felt, this process can take over an hour per hat. The goal is a surface that feels like velvet and catches light with a subtle sheen. This is the step that separates factory hats from handmade ones.
The Sweatband & Liner
Inside each hat, a genuine leather sweatband is hand-stitched to the base of the crown. We use vegetable-tanned cowhide that molds to the wearer's head over time, creating a custom fit unique to its owner. Above the sweatband, a satin liner is sewn in — both for comfort and to protect the felt from hair oils. The liner carries our embossed mark. For custom orders, we offer monogramming on the liner in your choice of thread color.
The Hatband & Final Touches
The hatband is the hat's signature. Options range from a simple grosgrain ribbon to braided horsehair, hand-tooled leather, or sterling silver conchos. Each is fitted by hand and secured with hidden stitches. Finally, the hat receives a last round of steaming and brushing, the brim is given its final curl, and the crown its final crease. Every hat is inspected under natural light before it's boxed — because the last thing that should touch it before your hands is ours.
